The sensaball mould is a specialized overmolding tool designed to encapsulate a rigid nylon core with a soft PU (polyurethane) outer layer. This two-material combination delivers the ideal balance of durability and tactile comfort for high-end sensory toys. Before manufacturing the sensaball mould, our engineering team analyzes the interaction between the nylon core and the PU overmold. Proper wall thickness and gate placement are critical to achieve strong chemical and mechanical bonding between the two materials.

The complexity of a custom sensory ball mold lies in the ejection system and core assembly. We designed a high-precision sensaball mould structure featuring a fully automatic ejection system to ensure cycle time efficiency. Our goal was to eliminate flash lines while maintaining perfect spherical geometry.

After manufacturing the sensual ball mould, we conducted a trial run (T1) on our 200-ton injection molding machine. This phase is critical to verify the venting and filling balance of the PU overmolding sensory ball mold.
After the trial, samples are extracted and tested to ensure the PU overmolding meets specifications. Key quality checks include:
Adhesion Test: Peel strength between nylon core and PU layer
Dimensional Accuracy: ±0.05mm tolerance on final product
Surface Quality: 100% inspection for bubbles, flash, or incomplete fill
Hardness: Shore A 60–80 (customizable)




Once the samples were approved, we finalized the custom sensory ball mold. The mold components were hardened, polished, and assembled. We conducted a final water flow test and heater test to ensure the sensual ball mould is ready for high-volume production.






The final step involved careful packaging to prevent rust and damage during transit. We ensured that the sensaball mould was put with anti-rust oil and wrapped with plastic film, finally put in a non-solid wooden case for international shipping.
